A Rare Requirement

Almost nothing on a motorcycle needs a forty-five degree turn at seventy-six millimetres. When it does come up it is a chamber or a box that has to change direction around a structural member, and there is no smaller way of doing it.

That rarity is why it is worth knowing the article exists. A project that needs it needs it absolutely.

The Segmented Alternative

A pie-cut bend — wedges cut from a straight tube and welded back together — produces any angle at any diameter. It also produces a faceted bore, six times the weld length, more weight and less consistency than a formed part.

On a visible section of a custom exhaust the mandrel bend wins on every count except availability, which is precisely what stocking one solves.

Sweep, Not Angle

At this diameter the arc matters more than the number. A forty-five degree bend in seventy-six millimetre tube occupies a great deal more room than the figure suggests, and on a motorcycle that room is generally shared with the rear wheel. Draw it before ordering.

Bore Consistency

The point of a mandrel at this size is that the bore stays the same all the way round. In a chamber or a box that consistency is not about flow — it is about the inner components fitting: a perforated core pushed through a formed bend goes; through a segmented one it does not.

Two Hands

It is large, thin relative to its diameter, and permanently marked by a dropped spanner. Clear the bench first, and put nothing else on it while the part is there.

Cutting It Square

Half a degree of error across seventy-six millimetres is more than half a millimetre of gap at the far side of the joint. A bandsaw with a proper vee support and a paper template beat an angle grinder and a steady hand by a wide margin at this diameter.
